It's a mine on a factory floor. Why Swarf Is the Prize Feedstock for Recyclers Unlike end-of-life (EOL) magnets — which must be extracted from complex assemblies (EV motors, wind turbines, hard drives) before processing — manufacturing swarf is: ✅ Chemically clean — known alloy composition, no coatings, no adhesives, no mixed metals ✅ Geographically concentrated — generated at a handful of magnet factories, not dispersed across millions of end-user devices ✅ Already in a reactive/dissolved-ready form — fine particle size means faster leaching kinetics ✅ High REE concentration — 30–40% REE content vs. ~1% in typical e-waste ✅ Commercially available NOW — not dependent on a 2038 decommissioning wave This is why Ionic Technologies explicitly lists "EOL NdFeB magnets AND swarf" as its core feedstock in its ADS/defence sector overview — swarf from VAC (Germany), GKN, and other European magnet manufacturers is an active feedstock stream right now. The Recycling Routes for Swarf — Short Loop vs. Long Loop Short-loop (direct reuse):Sludge can theoretically be reprocessed back into sintered magnets directly — calcium reduction-diffusion, hydrogen processing, or ball milling back to alloy powder. The challenge: oxidation during machining degrades magnetic properties, and swarf is often mixed with cutting fluids. Requires careful atmosphere control. Long-loop (hydrometallurgical — Ionic Technologies MAIL route):Dissolve the swarf in acid → solvent extraction using MAIL ionic liquid → precipitate individual separated REOs at >99.9% purity → feed into new alloy and magnet manufacturing. This route handles contaminated, oxidised, or mixed swarf that cannot go back into direct reuse. 1. 🔥 Sintering furnace / vacuum sintering oven 2🔲 Sintered NdFeB magnet blocks (pre-cut) — raw sintered blocks, silver-grey, before any machining. 3. 🪚 Diamond wire cutting machine — the industrial CNC wire saw that slices sintered blocks into final dimensions. 4. 🏭 Magnet machining factory floor — row of grinding/cutting machines 5. 🧲 Metallic swarf/shavings clinging to a magnet 6. 💧 Grinding sludge / wet slurry — dark grey metallic wet paste/slurry 7. ✅ Finished NdFeB magnets — nickel-plated, shiny, in various shape 8. ♻️ Hydrometallurgy / leaching process to recover the REOs What actually happens inside a magnet factory: ⚙️ Sintered NdFeB blocks shrink 15–25% in the furnace before the first cut. Then diamond wire saws, grinding wheels, and surface finishers remove more — producing three types of waste: 🔩 Cutting swarf — metallic ribbons and shavings💧 Grinding sludge — wet metallic paste🌫️ Fine powder — reactive, pyrophoric in dry air Total loss: 25–30% of every kg of raw material Here's what makes that number extraordinary: 💎 That swarf isn't low-grade waste. It contains 30–40% rare earth elements by weight — neodymium, praseodymium, dysprosium, terbium. It's the same alloy composition as the finished magnet — just in a different physical form. A concentrated secondary ore. Already mined. Already processed. Sitting in a collection tray.
